The design of textile composites requires a systematic approach that integrates micro-structural design, preform fabrication, and composite processing to produce load-bearing structural components with desired 3-D fiber orientations. Preforming technologies such as 3-D weaving, 3-D braiding, and 3-D MWK, techniques have been considered to be an effective method to reduce the processing times by bifurcating the composite manufacturing into two independent steps i.e. fiber orientation and chemical impregnation.       Thesis Title: Design and Development of 3D Interlock Weaving Process Inclusive of Continuous Bias Fibre Placement.Application Sectors: Advanced composite in Aerospace, defense, renewable energy, automotives, civil construction.Research Summary: My research explores the potential of 3-D weaving manufacturing technology to develop near-net shaped carbon fibre preforming for composite reinforcement. I actively worked and successfully completed project works from organisations including: Lockheed Martin, USAFRL and Rolls Royce, having similar interest. During the research, I have developed a prototype 3-D interlock weaving machine with a novel concept inclusive of continuous bias yarn placement to produce significantly thick 3-D carbon fibre preforms. The machine has been later relocated to US Defence base in Dayton, Ohio. The university recognised the importance of innovation and applied for a patent which has now been granted. In the same period a PCT application was also filed for GB & EU countries to protect the innovation which is under progress.I have also worked on other research projects for three years from DSTL UK and MAST Carbon International Ltd, in which mechanical testing was performed on speciality woven fabrics and the results were analysed.       Project: Development of High temperature High Performance Glass Fibre/PEKK Multifunctional Thermoplastic Prepreg based nanocomposite for next generation FMLs for future Aircraft. Epoxy based prepreg have been a popular choice for developing fibre metal laminates (FML’s) due to their superior tensile, shear and compressive strengths. FML’s belongs to the class of highly fatigue resistant composite structure based on thin sheet of metal alloys and unidirectional/multi-axial fibre reinforced polymeric materials. The reinforcement for the prepreg can be aramid, carbon, glass fibres embedded in an epoxy matrix. The very recent examples of FML’s are GLARE, CARALL, ARALL. The major problems with the existing FML’s are there hot/wet stability, high cost of manufacture, low combustibility leading to fire hazard when exposed to elevated temperatures, generates smoke, toxic fumes which poses a serious health hazard toward people safety. Significant progress has been made towards improving these properties though the hot/wet stability and high manufacturing costs, fire resistance still remain the critical issues which are unresolved. This has drawn significant attention towards the potential use of thermoplastic polymer matrices. This research deals with manufacturing of a novel glass fibre/PEKK TP prepreg using the aqueous pre-pregging method with major modifications to the existing process. These prepregs will be used to develop high temperature resistant FML’s for future aircraft, Nano materials will be added to the prepregs during manufacturing to enhance the thermo-ductility, fire resistance properties and further to enhancing their hot/wet stability at elevated temperatures.
