  In my thesis research, I explored the design and optimization of cast metal parts for two additive manufacturing (AM) integrated rapid casting solutions: sand casting with 3D printed sand molds and investment casting using 3D printed wax patterns. I developed important metal part design guidelines for both rapid casting processes. The design guidelines include application of topology optimization and redesign of optimization results with casting and AM constraints. Following the new design guidelines, I achieved up to 70% casting weight reduction validated by FEA and mechanical testing.   As a Research Associate at UNI MCC AMC, my major responsibilities include industrial services, applied research, and students supervision. For industrial services, I have accomplished many projects for our clients on sand casting mold&core design, investment casting pattern&gating design, additive manufacturing of casting components, robot programming and milling of sand molds, etc. Other services include 3D-printing consulting, reverse engineering, material testing, etc. I am in charge of the operation, testing and maintenance of multiple 3D-printing systems, including binder jetting, material jetting, FFF/FDM, SLA, etc. I also prepare detailed user guide and testing procedure for some printers. For applied research, I conduct studies on application of AM for foundry industries and write technical reports. Some of the studies include: powder testing and process evaluation for ceramic binder jetting, wax infiltration and dimensional accuracy of 3D-printed PMMA patterns for investment casting, pattern making using SLA shell with infilled casting resin, etc. For student supervision, I supervise student employees and interns working in both Design Lab and 3D-printing Lab. I train them in mold design, casting simulation, 3D scanning, design for 3D-printing, use of 3D printers, etc. Show less As an intern at UNI MCC AMC, my major responsibility is to design casting components (i.e., sand molds and wax/plastic patterns) for industry clients. The design process involves the creation of CAD models for the products, simulation of the casting process, and design for multiple AM processes (e.g., 3D Sand Printing, MultiJet Printing, SLA, FDM, etc.). Some other tasks include pattern&mold making, pouring, post-processing and packaging of products. I also conduct reverse engineering for reproduction or quality inspection of products using different 3D scanning systems. In addition, I have been trained to generated CNC programs and operated sand milling robot to produce sand molds. I am preparing technical documentation of operation instructions (e.g., spindle warm-up, machine calibration, tool inspection, etc.) for sand milling robot. Show less
